My 2006 had that problem the first year. I had the factory replace the gears and haven't had the problem since.

Maybe a stupid question, but are you leveling the unit and have it stabilized BEFORE you are extending the slide? Also, don't hold the switch too long once it is in or out.

We had the problem twice in the first year. The first time the front gear lost some teeth and the slide come in crooked and took out the doors of the entertainment center before DW noticed something was wrong. The second time both the rail and the synchro gear lost teeth, no collateral damage. Both times warranty took care of the problem. No idea what caused the problem. However, we are ever so careful in operating the slides. Like BipeFlier mentioned, we make sure the trailer is level and we marked the end points and release the switch immediately. No problems since then.

Makes you wonder if there was a batch of bad gears that were installed for a period of time. 2006 - 2007 maybe??
